How to Size & Choose the Right Hydraulic Reservoir, Filter & Valve Setup for Dump Trucks, Wet-Line Kits & Service Bodies

Whether you are plumbing a new wet-line kit on a tractor to pull an end-dump trailer, replacing a rusted-out tank on a dump truck, or building out a crane, compressor, or salter circuit on a work truck, the hydraulic reservoir does far more than just store oil. It dissipates heat, gives trapped air bubbles time to rise out of suspension before fluid reaches the pump inlet, and allows heavy contaminants to settle out onto the magnetic drain plug.

At Titus Trucks Accessories, we supply commercial truck hydraulics built for demanding vocational equipment—because fleet managers, owner-operators, and upfitters don't have time for pump cavitation, blown filter seals, or overheated oil on a jobsite. Using published engineering guidelines from Muncie Power Products, Custom Hoists, and Buyers Products, here is the practical guide to sizing your reservoir, choosing the right tank material and mounting style, and matching your valves, controls, and return-line filters.

Step 1: Calculate the Right Hydraulic Tank Capacity (Gallons)

The biggest mistake we see on custom builds is choosing a tank purely by what fits an open spot on the frame rail without checking either telescopic cylinder oil displacement (for dump hoists) or pump flow rate in GPM (for continuous-duty equipment).

Rule A: Intermittent Single-Acting Cylinders (Dump Bodies & End-Dump Trailers)

On a dump truck or end-dump trailer, the telescopic hoist cylinder draws nearly all of its oil out of the reservoir to extend to the top stage, and that oil does not return until the bed comes down.

  • The Industry Formula (Muncie Power & Custom Hoists Guideline): Your reservoir's usable capacity must equal the total gallons required to extend the cylinder(s) plus a 20% reserve (keeping 4 to 6 inches of oil above the bottom suction port so the pump never sucks a vortex on uneven ground), plus roughly 10% expansion airspace at the top of the tank. In nominal tank sizing, multiply your cylinder's "gallons to extend" spec by 1.20 to 1.30.
  • 1-Ton, Medium-Duty & Single-Axle Dump Trucks (3-Stage & Small 4-Stage Cylinders): Standard 3-stage and compact 4-stage telescopic cylinders (such as a 5.5" bore × 100"–136" stroke or 6.5" bore × 146" stroke) require 7.3 to 14.5 gallons to extend.
  • Tandem & Tri-Axle Dump Trucks (4-Stage Cylinders, 16–20 ft Bodies): Larger 4-stage trunnion and pin-mount cylinders (6.5" to 7.5" bore, 160"–194" stroke) require 14.5 to 22 gallons to extend.
  • Semi-Tractor Wet-Line Kits (Framed & Frameless End-Dump Trailers): Full-size 4-stage and 5-stage trailer hoists (such as an 8.25" bore × 250" stroke telescopic cylinder) require 22 to 32+ gallons to extend (and up to 40+ gallons including initial base fill on the largest 5-stage demolition/coal trailers).

Rule B: Continuous-Duty Hydraulic Motor & Double-Acting Circuits (Salt Spreaders, Service Cranes, Compressors & Walking Floors)

When oil circulates continuously through a hydraulic motor or double-acting cylinder, tank volume is governed by heat dissipation and dwell time rather than cylinder displacement.

  • The Industry Formula: Muncie Power Products specifies sizing a continuous-duty reservoir at 2× the system's operating flow rate in GPM (or 1.5× to 2× GPM when paired with a forced-air hydraulic oil cooler).
  • Spreader & Service Body Example: A municipal hopper spreader or service body circuit running at 7–10 GPM pairs ideally with the 15-gallon SMR15SS Stainless Steel Reservoir (the exact 15-gallon tank size Buyers Products specifies in its municipal hydraulic hopper spreader manuals), while a 15–18 GPM crane/compressor package steps up to a 25- to 35-gallon tank.

Step 2: Choose Your Mounting Style (Side-Mount vs. Upright Back-of-Cab)

Modern diesel chassis pack DEF tanks, DPF/SCR aftertreatment boxes, and battery boxes tightly along the frame rails. Before ordering, measure your clear frame space:

  1. Rectangular & Cylindrical Side-Mount Tanks (SMR & SMC Series):
    • Best when you have 16" to 26" of open outside frame rail.
    • Keeps the back-of-cab area clear for headache racks, tarp towers, or tight trailer swing radius.
    • Shop Tip on Suction Port Routing: A PTO pump inlet should always be fed by a straight, oversized suction hose (typically 2" ID) with minimal elbows to prevent pump cavitation. If your PTO pump sits directly ahead of the tank in a tight frame pocket, choose the SMC35AR 35-Gallon Cylindrical Aluminum Reservoir with Dual 2" NPT Rear Ports (includes wrap-under brackets and rubber-insulated stainless steel straps).
  2. Upright / Back-of-Cab Tanks (UR & BH Series):
    • Ideal when emissions equipment and fuel tanks occupy both frame rails, or on tractor wet-line kits where keeping hoses high behind the cab protects them from road debris.
    • Both the UR50A and UR50S include Buyers Products' spring-isolated frame mounting kit (UR50MK), which uses four compression springs and rubber isolator discs to absorb chassis frame twist on rough jobsites without cracking tank welds.

Step 3: Pick the Right Reservoir Material for Your Environment

Each reservoir material has distinct thermal and corrosion trade-offs:

  • 304 Stainless Steel (Best for Salt Spreaders, Brine & Coastal Fleets): Built from 14-gauge 304 stainless steel with welded stainless brackets, the SMR15SS 15-Gallon Stainless Steel Reservoir will never rust or flake paint in road salt or coastal air.
  • Aluminum (3× the Heat Transfer Rate of Steel + Lower Curb Weight): As Muncie Power's hydraulic engineering manual notes, aluminum provides three times the thermal transfer rate of steel while cutting dead weight on payload-sensitive trucks. Check out the 11-gauge side-mount SMC35AR (35-Gal) or diamond-tread upright UR50A (50-Gal).
  • 12-Ga & 13-Ga Powder-Coated Steel (Best Budget Workhorse): For inland dump trucks, roll-offs, and farm/construction rigs, heavy-gauge baffled steel tanks like the 13-gauge SMR25S (25-Gal) and 12-gauge UR50S (50-Gal) deliver rugged strength at the lowest upfront cost. (Note: We also stock polymer reservoirs for intermittent dump cycles, though steel or aluminum should always be used for long duty cycles that generate heat.)

Step 4: Match Your Directional Valve, In-Cab Control & Return-Line Filter

1. Air-Shift Hoist Valves & Mechanical Controls

  • Heavy-Duty Dump Hoist Valve: For dump and wet-line applications up to 35 GPM, the HV25 3-Position, 3-Way Hydraulic Valve with Air Shift provides pneumatic Power-Up / Hold / Gravity-Down feathering control with 1" NPT inlet/work ports, a 1-1/4" NPT return-to-tank port, and a factory-preset 2,000 PSI relief valve (3,000 PSI max rating).
  • Mechanical PTO & Hoist Dual-Lever Tower: Prefer positive mechanical cable engagement with safety detents? Pair your PTO and hoist valve with the backlit BDS52 B-Series Dual Lever Control, built for 3" travel 5200-series push-pull cables with 1/4"-28 threads from our Cables and Controls collection.

2. Return-Line Filtration: 2-Line vs. 3-Line Plumbing & Surge GPM

Before installing a return filter on a dump truck or wet-line kit, keep two critical hydraulic rules in mind:

  1. Never put a return filter on a 2-line dump pump's shared suction/return hose: On a 2-line dump pump, the same hose feeds the pump inlet during lifting and returns oil to the tank during lowering—putting a spin-on filter in that line will starve and cavitate the pump. Return-line filters belong on a dedicated 3rd return line (a 3-line wet kit) or on the tank return port of a separate directional valve like the HV25.
  2. Size your filter for gravity-return surge flow, not just pump GPM: When a loaded dump bed or multi-stage telescopic cylinder lowers under gravity, return flow back to the tank is often 2× to 3× higher than your pump's lifting GPM. If your filter is undersized, the oil will simply push open the 15 or 25 PSI bypass valve and dump unfiltered oil back into the tank.

Here is how Buyers Products rates its return-line filter series by application:
